Cast flexible foam takes the shape of the mould instead of being cut from bun stock, which suits complex profiles and low volumes. Cast foam versus cut foam+

Cut foam is cheap and fast when the shape is simple. Cast flexible foam earns its place when the profile is complex, when a skin should form against the mould surface, or when volumes are too low to justify cutting tooling. It also lets density vary by part rather than being limited to available bun stock.

Density and firmness are separate ideas+

Density describes mass per volume; firmness describes resistance to compression. Two foams can share a density and feel very different. Specify the behaviour required — support, cushioning, rebound, compression set under long load — and the appropriate grade is confirmed rather than assumed from a density figure alone.

Moulding practice+

Moulds are released, vented and strong enough for expansion pressure. Mix must be complete and fast; unmixed material shows up as hard or collapsed regions. Mould and component temperature strongly influence rise and cell structure, so production shops condition materials and moulds rather than working at ambient shop swings.

Handling and ventilation+

Isocyanate-containing systems require adequate ventilation, respiratory protection where indicated, gloves and eye protection, and moisture control in storage. Requirements come from the safety data sheets for the specific components supplied.

Specification options+

Working properties are configurable options within this canonical product, not separate products. Depending on the family, that can include grade, viscosity, mix ratio, pot life and demould time, hardness, colour, particle size or fibre length, and pack format. No configuration is presented as stocked or approved until it is confirmed against the supplier's technical data for the exact material offered. Frequently asked questions

When is cast foam better than cut foam?+

When the shape is complex, a moulded skin is wanted, or volumes are too low to justify cutting tooling. Simple shapes at volume are usually cheaper cut from bun stock.

How is firmness specified?+

Describe the behaviour you need — support, cushioning, rebound, long-term compression — because density alone does not determine feel.

Why did the foam collapse in places?+

Typically incomplete mixing, cold components or moulds, or venting problems in the mould. Condition materials and moulds and verify the mixing method.

Can a skin be formed on the part?+

Foam cast against a mould surface commonly forms a denser skin. Where a specific skin quality is required, state it so a suitable system is quoted.

What safety measures are required?+

Ventilation, gloves and eye protection, and respiratory protection where indicated by the safety data sheets for the components supplied.
