Chemical foaming creates open structure and unpredictable surfaces. Microspheres lower density while keeping the casting solid, machinable and dimensionally stable, which is why appearance and tooling parts use them instead of blown foam.
Crush strength is the selection criterion+
Spheres that survive hand mixing may collapse under pressure casting or high-shear dispersion, and collapsed spheres simply become dense filler. Grade selection starts from the processing pressure the material will actually see.
Viscosity and loading limits+
Microspheres raise viscosity quickly, so there is a practical loading ceiling before the mix stops pouring. Formulators balance loading against the process and often combine microspheres with a low-viscosity resin to keep the system workable.
