Caustic Soda Handling and Safety — Flakes, Pearls and 50% Liquid

Direct answer

Caustic soda injures people in three ways that plants routinely underestimate: the heat of dissolution, the delayed onset of alkali burns, and the freezing point of 50 % liquid. Dissolving flakes or pearls in water releases roughly 1.1 MJ per kilogram — enough to boil an unstirred batch tank and eject caustic liquor through the manway. Always add caustic to water slowly, with agitation running and temperature monitored; never charge water onto solid caustic. Alkali burns do not hurt immediately, so operators keep working while the hydroxide saponifies skin — the eye and skin damage is deeper than an acid burn of the same contact time. And 50 % liquid caustic crystallises at about 12 °C, which means every outdoor tank, line and valve in Ontario needs heat tracing and insulation or it will plug in October.

Choosing the physical form

  • Flakes and pearls (98–99 %) are the cheapest way to ship caustic — you are not paying freight on water — and they store indefinitely if kept dry. The cost is a dissolution station: a mixing tank, agitator, dust control and a trained operator. Bags absorb atmospheric moisture and CO₂ and will cake.
  • 50 % liquid is the lower-risk choice for continuous dosing: no dust, no manual handling, pumpable straight into the process. It costs more per tonne of NaOH delivered because half the load is water, and it demands heat tracing.
  • Membrane grade matters when low chloride, low iron or low mercury limits apply — food processing, pharmaceutical, electronics and some resin duties. Diaphragm-grade caustic carries higher salt and is fine for effluent and pulp.

Materials of construction

Carbon steel is acceptable for caustic below about 50 °C; above that, caustic embrittlement (caustic stress-corrosion cracking) becomes real and you move to nickel alloy or stainless with a documented service limit. Never use aluminium, zinc, galvanised steel, tin or brass anywhere in caustic service — the reaction generates hydrogen and destroys the fitting. Polyethylene and polypropylene are suitable for ambient storage; PVC is acceptable at low temperature only. Gaskets should be EPDM or PTFE, not natural rubber.

Safe handling practice

  1. Full-face shield over splash goggles, chemical apron, and gauntlets rated for alkali. Ordinary nitrile gloves are a splash barrier, not immersion PPE.
  2. Emergency eyewash and safety shower within ten seconds' unobstructed travel of every caustic transfer point, tested weekly and freeze-protected.
  3. Irrigate exposure for a minimum of twenty minutes and seek medical review — short rinses are the most common cause of avoidable permanent injury.
  4. Never neutralise a skin or eye exposure with acid. Water only.
  5. Bund all storage to 110 % of the largest vessel, with a spill kit specified for alkali, not a generic absorbent.
  6. Vent tanks through a dryer or CO₂ scrubber; carbonation drops strength and deposits carbonate in dosing lines.

Dilution and dosing

Prepare dilutions by adding caustic to cold water at a controlled rate with the agitator running, targeting a batch temperature ceiling well below boiling. Common working strengths are 5 % for CIP, 2 % for bottle washing and 10–20 % for pH correction dosing. Verify strength by titration rather than trusting a supply certificate after long storage. For pH correction, dose with a metering pump into a well-mixed zone; caustic added to a stagnant line produces alternating slugs of pH 12 and pH 3 water that never truly neutralise.

Storage and shelf life

Solid caustic keeps for years in sealed, dry, cool storage. Once a bag is opened it should be used within days: it deliquesces and carbonates. Liquid caustic has no chemical expiry but will freeze, carbonate and pick up iron from unlined steel over months. Keep 50 % liquid between about 20 °C and 40 °C and log tank temperature as a routine round item through the winter.
